Why a Diff Rebuild Becomes Necessary

The differential is the unsung hero of any rear-wheel-drive performance car. It splits torque between the rear wheels, handles huge loads during acceleration, and copes with constant heat and stress. Over time, the symptoms of a worn diff start to creep in: a whining noise that changes with speed, clunking on take-off, vibrations through the floor, or oil weeping from the housing or pinion seal.

On a 2002 Monaro, the rear diff has been working hard for over 20 years. Worn crown wheel and pinion teeth, tired bearings, and degraded seals all combine to reduce performance and, eventually, cause catastrophic failure. Catching it early means a rebuild rather than a full replacement.

  • Complete strip-down: The diff is removed, drained, and disassembled so every component can be inspected.
  • Inspection: Crown wheel, pinion, bearings, carrier and housing are all checked for wear, pitting, and damage.
  • New components: Bearings, seals, crush sleeves and shims are replaced with quality parts.
  • Gear marking and setup: This is where the yellow marking paste earns its keep. We coat the gear teeth and rotate the assembly to check the contact pattern, then adjust pinion depth, backlash and preload until every tooth meshes perfectly.
  • Final assembly: Torqued to spec, filled with the correct oil, and tested for noise and smooth operation.

Why Gear Pattern Matters

Getting the gear contact pattern right is the difference between a diff that runs silently for another 100,000 km and one that howls within weeks. Too shallow, too deep, or off to one side and you’ll be back under the car sooner than you’d like. Patience and precision at this stage are non-negotiable.
